The diesel engine on a transport refrigeration unit lives a hard, unusual life. It is a small industrial diesel, not a big truck engine, and its whole job is to spin a compressor and generator to keep your load cold. On modern Thermo King units (typically Yanmar-based TK engines) and Carrier Transicold units (typically Kubota-based engines), that engine also carries emissions hardware, and near the top of the list is the EGR system. When the EGR fouls up, the whole unit starts to run poorly, and a lot of drivers do not realize soot buildup is the root cause. What the EGR System Actually Does
EGR stands for exhaust gas recirculation. In simple terms, it routes a measured amount of exhaust gas back into the engine's intake so it gets burned again. Because that recirculated exhaust is inert and displaces some fresh oxygen, it lowers peak combustion temperature. Lower combustion temperature means the engine produces less nitrogen oxide (NOx), which is the pollutant the EGR system exists to control.
A typical setup has three main pieces working together: the EGR valve, which opens and closes to control how much exhaust is fed back; the EGR cooler, which uses engine coolant to drop the temperature of that recirculated gas before it enters the intake; and the passages, gaskets, and sometimes a small sensor or two that tie it into the engine's control system. On these small reefer diesels the parts are compact and the passages are narrow, which matters a great deal once soot enters the picture. The system is designed to meet emissions rules, but a clogged EGR does not just hurt the environment, it directly hurts how the engine runs.
Why Reefer Duty Cycles Clog EGR So Fast
Here is the core problem: EGR systems hate exactly the way a reefer engine is used. Diesels stay cleanest when they run hot and under solid load, because high temperatures burn soot cleanly and keep carbon from sticking. A TRU engine does the opposite for large chunks of its life. It idles for hours holding temperature, runs in low-speed modes, cycles on and off with the thermostat, and gets cold-started in freezing Northeast weather. Under those light, cool, low-load conditions, combustion is less complete and the exhaust carries more raw soot and unburned fuel.
That soot gets recirculated straight back through the EGR valve and cooler. Because the gas is being deliberately cooled, moisture and hydrocarbons condense and turn that dry soot into a sticky, tar-like sludge that bakes onto the valve seat and packs the cooler's internal passages. Every cold start and every long idle adds another layer. On a small engine with narrow passages, it does not take long for a meaningful percentage of the EGR flow area to close up. A reefer that spends its life doing short hauls, lots of idling, and frequent restarts will foul its EGR far faster than one that runs long, steady, loaded highway hours. Symptoms of a Fouled EGR
A clogging EGR usually announces itself gradually, then suddenly. Watch for these signs:
- Low power or sluggish pulldown — the unit takes longer to reach setpoint or struggles to hold temperature under a heavy load.
- Hard starting or rough running — especially on cold mornings, with a lumpy or uneven idle as the valve sticks open or closed.
- Excessive smoke — more black or gray smoke than normal, a classic sign of incomplete combustion tied to poor airflow and fueling.
- Alarm codes — the microprocessor may log fault codes related to EGR position, engine performance, sensors, or overall run quality.
- Overheating tendencies — a soot-packed EGR cooler transfers heat poorly and can contribute to higher engine temperatures.
- Higher fuel use and more frequent regen-like behavior on units so equipped, because the engine is fighting itself.
None of these are things you want to ignore on a loaded trailer. A reefer that cannot hold temperature is a claim waiting to happen, and a hard-starting unit on a below-freezing morning can leave you stranded.
What EGR Service Involves
Proper EGR service on a TRU engine is more than clearing a code. It starts with diagnosis: reading the unit's fault history, checking engine performance, and confirming the EGR is actually the culprit rather than an injector, air-intake, or cooling issue that produces similar symptoms. Once the EGR is confirmed, service typically means removing the EGR valve and inspecting it for carbon on the seat and pintle, and either thoroughly cleaning it or replacing it if it is worn or won't seal.
The EGR cooler gets checked for packed passages and for internal coolant leaks, which are a known failure mode on small diesels and can push coolant into the intake. Cleaning a cooler that is only sooted can restore flow, but a cracked or badly plugged cooler needs replacement. A good tech also inspects the gaskets, related passages, and sensors, cleans carbon out of the intake path where it has migrated, and clears codes only after the mechanical repair is done. On these engines everything is tight and access is limited, so the work rewards someone who knows the specific TK or Carrier layout rather than guessing.
What Neglect Costs You Down the Road
Skipping EGR service rarely stays a cheap problem. A stuck-open valve dumps hot, dirty exhaust into the intake continuously, accelerating carbon buildup on valves and in the cylinders and dragging power down further. A failing EGR cooler can leak coolant internally, and coolant getting into combustion is the kind of thing that turns a modest repair into a serious engine job. Chronic incomplete combustion also loads up the oil with soot, shortening its life and wearing bearings and cylinder surfaces faster.
The honest takeaway is that EGR fouling is a maintenance item on reefer diesels, not a rare failure. Because reefer duty cycles cause it, every unit that idles and short-cycles a lot will need attention eventually. Catching it while it is still just soot on a valve is a straightforward service. Letting it run until the cooler cracks or the engine loses compression is not.
